Have you tried booleans? I tried it out, cutting a cube into a deformed halfsphere. If you do, one suggestion I'd make is to make sure you keep a copy of your uncut screwhead so you can use it as a guide if you have to add 'roundness' at the sharp points where the box cuts. These are the points where you'll probably have to add a manual edge too. And don't be afraid to have a pretty dense mesh.
Depending on how close your camera is getting, you might be able to get away with just marking the edges as hard, but if you want to catch the edges better, make use of the bevel property page to fine tune your results. Bevel last.
Hope that helps some,

Are you using subdivision?
this might help : http://www.geocities.com/zukezuko/q2.jpg
with yellow are the new edges you should create,
or make a loft then do a boolean for the bolt
check out loft in your manual , its great....
hope it helps.
thanks alot for the tips, i will be posting this as soon as im done. i think im going to do a tutorial on both kinds of screws. I think this is a good thing to know about edges.
thanks again.

basicaly i just used a cylinder and put a twist modifier on it and some edge beveling
its starts at about the 3:25 sec mark
one way to do it anyways http://www.xsibase.com/forum/YaBBImages/smiley.gif
those are great videos i seen those when i first started using xsi. sick stuff. I can create that screw but for some reason the one im trying i cant get it right. i get a pinch.
